Problem/Inquiry
Our customer needed to triple their pick faces to support a key client, but relocating to a new facility wasn't economically viable. The existing warehouse contained 7,500 pick faces, but was utilizing only 6–7 feet of its available 35+ feet of clear height. To maximize their investment, they needed an efficient way to expand capacity within their current footprint—leading them to partner with Mezzanine Distributors.
Solution
Starting with a rough concept from the customer, MD quickly developed budget pricing for a complete turnkey delivery—including the mezzanine structure, Vertical Reciprocating Conveyors (VRCs), LED lighting, and a fire sprinkler system. This initial scope gave the customer the financial clarity required to secure internal project approval. We followed up with a comprehensive proposal and a phased execution schedule specifically designed to maintain active facility operations.
Once awarded the project, we coordinated all design details and system integrations, delivering a streamlined execution:

Custom Design & Engineering: Engineered all systems to maximize pick locations while eliminating the need for costly concrete footers, significantly reducing total spend and structural complexity.

Phased Fabrication & Delivery: Synchronized suppliers and OEMs to deliver materials on-site per the master schedule, completing installation across two carefully managed phases to prevent operational downtime.

Turnkey Integration & Permitting: Installed and tested all VRCs, LED lighting, and NFPA-compliant fire sprinkler systems, passing final municipal inspections to secure all required Certificates of Occupancy.
By choosing this path, the customer successfully increased storage density within their existing facility, avoided costly and lengthy alternatives, and saved an estimated $1.5 million.
